IT ALSO SEEMS LIKE THE CLUTCH WORKS BETTER WITH NO RETURN SPRING

How much travel is required on the plunger to release the clutch plate?
The article by 7Ent implies that 1/8 inch is sufficient.
More to the point, does the amount of travel required depend on the clutch plate used?
Some plates have more "springy" bits between the two friction surfaces while others have a single steel disk.
I am interested in peoples thoughts because I have changed one clutch plate in the twini, and it has upset the adjustment. One clutch needs notably more travel than the other. All manageable, but it caught me by surprise.

You must have some wear in the system as if everything is new you should need a standard length pushrod. Have you checked:
Clevis pin fit at the top of the pedal
Clutch master & slave seals are good and system is bled through
Clevis pin fit on the pushrod
Clevis pin fit on the bottom of the clutch arm
Wear on the arm and plunger

I recently installed all new parts - top and bottom clevis, arm, plunger, bearing. You can see in the right side of the photo the improved angle of the arm and how much less the pushrod is showing. On the left side I’d run out of throw on the slave cylinder

How much clearance depends on how far you can throw them ....not needed.

I would be keeping them if removing the return spring and slave cylinder circlip.

does your slave cylinder have a seal spreader?
