thats correct, Verto flywheel exists with 2 differend ringgears. early one, up to 1984/5 IIRC, for inertia, and later for pre engaged

So the ring gear "exists" between 32 and 40mm from the mounting face of the housing.... and the starter sits at 26mm resting and throws out to 37mm engaged - so 6mm of clearance when resting, and only an additional 3mm of engagement possible with the ring gear. So that all looks fine. I'll email Powerlite and ask them what they make of it (and confirm that they like the 11t pinion for the 126tooth Verto ring gear...

3mm of engagement is not enough. It should be engaged the full thickness of the ring gear.

It's acutally 5mm of engagement, leaving 3mm unengaged.... but your point is valid. Just having a couple of emails with Powerlite - will report back with what they say.

Matte, I would still jam the pinion out with a spacer and see if the starter will slide into the ring gear and mounting bolts. Surely someone will lend you a camera. It's the only way you will know without taking the wok off.

So I got this reply from Powerlite. They were very prompt and helpful, but I can't say I really understand their reply. Still, I think I'll be changing the ring gear.

"I would now confirm that in our opinion, the fault lies with the flywheel.
I would conclude this because the flywheel teeth are case hardened to a different tolerance than the starter motor gear teeth. As the starter gear teeth are a softer metal, they would begin to chew if the flywheel teeth were damaged.
It is unlikely the starter teeth would damage the flywheel.

Whilst it may be possible to replace the starter gear for you, I would not consider this to be a viable option for you to return to us, as the shipping costs would definitely be more than the actual component parts.
Damage would then still occur over a period of time if the flywheel was not changed so we would not guarantee this repair.

I will let you consider your options but please let me know if I can help further"

Sorry if this is a silly question, why is there a need to replace the original type starter motor? Is it to save weight?

They tend to chew up the ring gear, which on an ultralight flywheel is tack welded, not shrunk on.
The ring gear will last pretty much forever with a pre-engaged starter fitted.
Note- the Verto Rover pre-engaged one won't fit with the early ring gear. For this you would need an aftermarket one, or a Holden Gemini, or one of Convertible Mini's modified Bosch ones.

I changed my pre-engaged Verto one for an aftermarket because I wanted more space for an intercooler. Still coming!
It does turn over a lot quicker, and maybe does that with less current draw...
