Why is it that some gearboxes crunch that very first gear change from 1st to second (when cold only) ?

old ones or new ones?

i think it has something to do with the torque ratio in the lower gears creating larger forces on the synchros than the higher ratio changes. that seems to wear out the 2nd gear synchors and selectors more than other gears

its a theory

Oil is thicker when cold, lubricates baulk rings a bit too well sometimes- then they don't grip the taper on the gear.
Not helped in your case by that tight? idler gear...

This can be a sign the nose bearing on the mainshaft has had it, the 4th gear synchro ring then gets worn out from supporting the shaft.
Baracade knows all about this....

it doesnt do it anymore if you extend the pin on the clutch arm, my mate is making adjustable ones because heaps of people have this problem.

That's usually a sign that the clutch arm, or the bottom plunger, or pivot pin is worn out.
I just take the circlip out of the slave cylinder to achieve the same result.
