just use your original door cards as a template.

i used 3mm MDF, i highly recommend sealing it before you do anything, i did not do this, and they warp a little!!!

MiniMe87 go to bunnings and tell them you want to waterproof MDF (paint type stuff)
I dont know what its called though.

Some will say just paint it first, then its sealed.

Tell me about your plans for the door cards. I am doing mine as we speak (just about to start)
I will use 3mm MDF as the base, seal it, then I will be putting vinyl on it.
between the MDF and vinyl I will put padding (foam type about 1-2mm thick)
I'll do a design too... just not sure what so i'm taking my time...

From what I hear, use the Contact Cement and not just contact adhesive. If you do use the adhesive use at least 3M 90 (brand 3M grade 90) cause it sticks really well.

yeh 3mm MDF,

i bought two sheets from bunnings on sunday.. cost : 6 dollars
1m of Black vynal ( how ever uspell it) to cover them, from spot light..cost : 14 dollars

might need to get a THIN layer of foam to go under the vynal. Just looks better when padded.

Sealing it...rather easy.. a quick coat of varnish on both sides.

The 3M 77 spray adhesive is really good as well.
You definitely need somewhat stiff door cards as you don't want it to buckle after you fix it to the door. Also try a test piece with your foam to see if it is going to sit right. You may have problems with the seams sitting flat and may need thicker foam as the backing.

the guys are right, dont use mdf unless you seal it...and seal it all the way around, edges and all otherwise it will expand like foam. i use 3mm ply wood for door cards because its way stronger and is less prone to brake down like mdf is..also wear a dust mask or similar when cutting mdf

Oh yeah, I almost forgot!!!! Supposedly MDF can kill you... like '1970 mini k' said Wear a MASK!
