I've got a new layshaft washer and the tab at the top has too much radius in the bend and it won't sit flush. I thought at first the bent tab was too long on the horizontal plane and ground a bit off so it would drop down into the slot but that didn't solve the problem and now I can see the radius problem. In the pic the new one is on the left and the old one on the right. You can see how the old one has a sharper right angle. Any ideas how to "improve the angle" without stuffing up the washer?

Maybe you could take a little bit out of the gearbox, give the box the same radius.

File a bigger flat on the box to clear, it should not touch the box there anyway.

Thanks guys - filed a round edge on the box lip and it sat in nicely - put the laygear in with the new shaft, bearings and washers and ended up with 0.004" clearance 8) I'm happy
