what size and kind a drill bit is best to use when drilling out spot welds?
and does anyone have the dimensions for some brace bars for when fitting a flip front?

In the UK you can buy a special spot weld drill bit at every Halfords (like Autobarn). It has a different shape tip for a very shallow cut.

So far I have not turned one up in Oz (tried Repco, Auto-Pro, Auto-One etc). So I use a 1/4" bit as well.

Bnicho - You can buy the same drill bit here as well.

I bought mine from a panelbeater's supply shop. I'd ask at a repco store as well. If they don't have it they may be able to order it in for you. It is specifically designed to drill out spot welds.

The most successful way I have used is an 1/8" drill, find the centre of the spot weld and drill straight thru. Look for a hardened panel steel drill bit, they last longer. This way was quicker overall, and you don't end up with such a big hole. Takes a little to separate the panels, a screw driver does it. You'll get better at finding the centre. Steve
