Ordinarily I'm the first to say don't do this. It takes structural rigidity away from the rear of the car and looks bad usually too.
But this is for the rover, and I'm only making an existing hole a bit bigger.

Now, what tool would I use to do this? I'd rather not remove the rear window.
If a small grinder is the only way, I guess that means tank out, right?

You would use a nibbling tool.
Can get at any tool shop (or even supercheap, etc I think)

It basically 'nibbles away and you cut out the metal ... its 90deg usually so no need to remove glass. Alot of audio shops have one.

Makes a mess though... a short hacksaw from underneath might be your best option... or for that matter, grinder from underneath (ie/ in the boot) might be an idea. ... do you have to cut from the top?

I put a shoebox underneath while cutting, it worked great to catch the little nibbles.
Jaycar sells a reasonable nibbler.

I have a dremel, would rather the nibbler, the bits for my dremel are $$ and still would take longer... but definately, if you have a dremel go for it! Hmmm, dremel type bits in a drill might work ay?

It is for a speaker, but the hole only needs to be about 3-4 inch.
The speaker will be spaced up on rings so I don't need a full size hole.

Parcel shelf already has a hole in there, but it's not round. I just want to re-shape it slightly.
I'll avoid a hole if I can, but was still curious as to what tool I need.

It's odd (I think) that the parcel shelf is structural in the seat back isn't connected at the sides. However, the vehicle certifier (engineer) who spoke to the local mini club said that if the hole is reinforced by a steel rim and is filled by a speaker, it is legal in NZ. Which prompted me to wonder how much crash protection you can expect from a pair of speakers...

I used a drill and cut heaps of small holes, then used tin snips - turned out rough but is covered in a fibreglass moulded parcelshelf speaker pods thingy majig. Looks good though now (holes still dont)

I cut holes for a pair of 6x9's with a jig saw. You cut some of the hole from the top and some from in the boot upside down. Just make sure the blade clears the glass :wink:
